Engineering, protection, and customer experience with ZFoam foam

You know full well how hard it is to secure an online sale. You invest in marketing, optimise your website, and get the customer to click ‘buy.’ But what happens if the product arrives damaged? The profit from that sale vanishes due to reverse logistics costs and, worse still, that customer’s trust evaporates.

At ZFoam, we know that in e-commerce, packaging is no longer just a simple cardboard box. Today, packaging serves a dual purpose. It is the ultimate protective shield against the knocks of express delivery, and, at the same time, it is your brand’s first physical ambassador in the customer’s hands.

Let us show you how our foam interior packaging solutions (technical dunnage) can guarantee the integrity of your shipments, optimise your operating costs, and take the unboxing experience to the next level.

The hidden cost of poor packaging

In modern B2C and B2B logistics, a parcel passes through multiple hands, conveyor belts, vans, and sudden changes in temperature. Relying solely on an outer box with conventional fillers (such as crumpled paper, bubble wrap or the classic, unsustainable ‘white polystyrene’) often leads to serious problems for your business:

  • Surge in reverse logistics: A broken product means paying for the return, sending a replacement, and bearing the cost of the damaged item.
  • Poor brand experience: Receiving a box full of loose packaging chips conveys an image of low value, negatively affecting the perception of the product, however good it may be.

The integration of custom-made technical foam inserts solves these problems at their root. They function as a passive mechanical system that cradles your product and prevents it from moving even a millimetre.

Protection engineering and millimetre-precise fit for your products.

Our value proposition is not based on selling ‘foam;’ it is based on applying protection engineering. We use high-performance materials and the most innovative processing technologies on the market.

Calibrated protection and energy dissipation

We work with cross-linked and non-cross-linked polyolefin foams (PE, EVA, PU) that stand out for their exceptional impact-absorbing capacity. By designing a machined housing tailored exactly to your product, we immobilise it along all three axes (X, Y, Z).. This prevents micro-vibrations and dissipates the kinetic energy of any drop.

In this field, the Azote® family of foams (Plastazote® and Evazote®) stands out. These foams are manufactured using high-pressure nitrogen injection, without chemical foaming agents. The result is a pure, closed-cell foam with unrivalled mechanical properties and no odour, ideal for e-commerce

Reduction in volumetric weight (Savings on shipping)

In online retail, volumetric weight eats into your profit margins. Our technical foams are extremely lightweight (available in densities from 15 kg/m³). As they absorb impacts better, they require less cushioning thickness than other materials. This allows you to reduce the external dimensions of your shipping box, directly lowering your carrier’s rates.

ESD protection for electronic components

If you sell electronics, IT equipment or automotive parts, electrostatic discharges are your invisible enemy. For these cases, we supply anti-static (AS), electrostatic discharge (ESD) and conductive (CN) foams that create a safe environment (Faraday cage effect), protecting motherboards, sensors, and sensitive devices throughout transit.

Customised e-commerce packaging

Your product is unique, and your packaging must convey exactly that. At ZFoam, our technical department supports you from the initial CAD sketch right through to mass production. To this end, we offer you the largest CNC cutting facility in southern Europe:

  • Waterjet cutting and 3D milling: We achieve millimetre-level precision for complex geometries, without you having to invest in expensive dies. It is the ideal solution for short runs, limited editions, or agile launches.
  • Thermoforming: We create ergonomic, soft-touch inserts, highly sought-after in luxury e-commerce, healthcare, and cosmetics.
  • Branding and visual finishes: Through double-layer lamination, we can display your corporate colour on the back of the insert when the piece is removed. Furthermore, using engraving or laser marking, we integrate your logo or instructions for use directly into the foam.

Real sustainability. Circular economy in your packaging

Today’s digital consumer demands eco-friendly shipping. At ZFoam, we have been talking about sustainability for some time, and we have also certified it. We hold the EcoVadis Gold Medal (98th percentile) and ISO 14001 and ISCC Plus certifications. We help you lead the transition to green packaging with innovative materials:

  • ZFoam ECO and BIO foams: Within our range of eco-friendly foams, you will find ECO S33 foam (100% recyclable) or the BIO range. The latter are manufactured from 100% renewable raw materials (such as forestry waste or used cooking oil) and have a negative carbon footprint.
  • ZPack Isotherm and Papira® (Stora Enso Partnership): We have revolutionised the cold chain logistics and sustainable packaging market thanks to our agreement with Stora Enso. We transform cellulose-based foams (Wood Foams) that provide thermal and physical protection for your product and can be recycled directly in the blue bin, alongside paper and cardboard. Total convenience for your end customer.

E-commerce Application industries

Our solutions provide added value to online shops across multiple sectors:

  1. Electronics and spare parts: Conductive and ESD packaging for static-free transport.
  2. Cosmetics, Perfumery and Luxury: We design presentation packaging (ZFoam Luxe) with velvet-touch finishes that enhance the perceived value of the product the moment the box is opened.
  3. Food and Pharmaceuticals (Cold Chain): Recyclable isothermal packaging that ensures the cold chain right to your customer’s door.

Frequently Asked Questions (FAQ) on optimising e-commerce packaging

What is the best inner packaging material for protecting fragile items in e-commerce?

The most efficient material is cross-linked polyethylene (PE) and EVA technical foam.. Its closed-cell structure allows it to absorb multiple repeated impacts during transport without suffering permanent deformation. Unlike generic fillers, these foams are custom machined to immobilise the product 100%, eliminating the risk of breakage due to vibration or a drops.

Are there protective foams that can be disposed of in the paper bin?

Yes. Thanks to ZFoam’s partnership with Stora Enso, there are cellulose-based foams (Wood Foams) such as Papira® and ZPack Isotherm.. These materials offer excellent cushioning and thermal insulation properties, with the major advantage of being certified for direct recycling in the paper and cardboard stream (blue bin).

Is it cost-effective to order bespoke foam packaging for small online shops or short runs?

Yes, it is entirely cost-effective. By using CNC cutting technologies (waterjet and 3D milling), ZFoam eliminates the need to produce expensive initial moulds or dies. This technology allows for total flexibility in manufacturing everything from rapid prototypes to small batches, ideal for limited editions or testing new products on the market.

What packaging should be used to ship electronic components safely?

To ship hardware, computer components, or automotive circuit boards, AS (Anti-static), ESD (Electrostatic Discharge) or CN (Conductive). certified foams must be used. These materials prevent the build-up of static electricity generated by friction during transport and safely dissipate any charge, preventing irreparable damage to electronic devices.

Can protective foam be customised with my brand’s visual identity?

Yes. Technical foam allows for a high degree of visual customisation Multi-layer laminations can be created to produce two-tone inserts featuring your corporate colours. Furthermore, using laser engraving or digital printing technologies, it is possible to apply your logo, reference numbers, or brand messages directly onto the surface of the foam.
